You do not need a centrifuge or a burnout kiln to cast your first silver piece. Two of the oldest methods in the trade — cuttlefish bone and Delft clay — ask for little more than a torch, a crucible and a steady hand. Both are cheap to try and forgiving to learn.
Two old methods, and honest expectations
Cuttlefish-bone casting uses the internal shell of a cuttlefish, one face of which is soft enough to carve or to press a model into. Delft-clay casting packs a fine, oil-bonded sand into a two-part metal frame; you press a master model in to leave an impression, then pour metal into the cavity. Cuttlefish gives a single-use mould with a distinctive rippled grain; Delft clay is reusable and holds sharper detail.
Be realistic about the results. Both methods produce a cast surface that needs cleaning up, and you should expect a little porosity, some shrinkage, and a grainy rather than a mirror finish. They suit small, fairly solid pieces — pendants, ring blanks, small sculptural forms — far better than fine, thin or highly detailed work. Cuttlefish-bone casting, step by step
Start with a fat, healthy bone. Rub its soft face flat on wet-and-dry paper laid on a level surface, or grind two bones together, until you have a true, matte face to work into. Carve your design directly with a scriber or gravers, or press a hard master — a coin, a signet, a ring — firmly into the soft grain to leave a clean impression. Cut a funnel-shaped pouring channel down to the cavity, and scratch a couple of fine vent lines outward from the top so that air and gas can escape as the metal arrives.
If you are using two halves, drill a few small registration holes across the parting line so they seat in exactly the same place, then bind them tightly with binding wire. The bone must be bone-dry before you pour. Its natural grain prints onto the finished casting — that rippled texture is the signature cuttlefish look, and you can either keep it or file it back. Any trapped moisture will flash to steam the instant molten metal reaches it, so never pour into a damp mould.
Delft-clay (sand) casting, step by step
Delft clay is worked in a two-part aluminium ring or flask, such as this 100mm aluminium sand-casting flask. Overfill the first ring with clay and compress it firmly, in layers, until it is dense and level with the rim — loose packing gives a rough, crumbling cast. Dust the flat face with a little separator, assemble the second ring, bed your master halfway into the clay, then fill and compress the second half around it.
Separate the rings, lift the master out cleanly, and cut a sprue channel, a small pouring basin and one or two fine vents into the sand with a scriber. Reassemble the flask and it is ready to pour. The clay is fully reusable — when you are done, break up the old block, knead it and repack it for the next job. Delft clay holds finer detail than cuttlefish, and it will happily reproduce an existing ring or a carved wax master.
Melting and pouring safely
This is the part that demands respect. Weigh out clean scrap or fresh metal: you need enough to fill the cavity, the sprue and a small button on top, because metal shrinks as it solidifies, so always melt a little more than the cavity alone suggests. Bring it up in a seasoned fused-silica crucible dish with a pinch of borax flux to keep the melt clean and flowing. Sterling silver melts at roughly 900°C, so you need a torch with genuine heat behind it; our roundup of the best soldering torch for jewellery will tell you whether yours is up to the job, as a small soldering flame can struggle with a larger pour.
Hold the hot crucible securely with proper crucible and flask tongs, never with pliers that were never made for the heat. Bring the metal fully liquid — it should spin and shine like mercury and chase the flame around the dish — then pour in one confident, unbroken movement. Hesitation gives you a cold, incomplete casting. Molten metal and water do not mix: dry every tool and mould, wear safety glasses and a leather apron, keep to natural-fibre clothing and closed shoes, work with good ventilation, and decide exactly where the hot crucible will go down before you ever light the torch. Cooling, pickling and finishing
Let the casting solidify and cool before you handle it; do not quench a piece the moment it is poured. Break the cuttlefish bone open — it is a one-shot mould — or simply lift the Delft-clay flask apart. Saw off the sprue and button and keep them: that metal is not waste, and a cast-iron ingot mould lets you consolidate every offcut into a bar to roll down and use again.
